Lucky he wasn't castrated! His large mid-section kinda protected that from happening. How anyone that obese could get in the military is beyond belief, but it provided comic relief.

It might have been a effects thing. I looked at a number of that scene and it's always at the same spot.

The trousers could have been cut while off the actor, then he just put them on for the scene. You notice the scene is shot from Garcia's back so you don't actually see Zorro cut the trousers, he just makes the motion. Can't take the slightest risk of injuring an actor.
